The utilisation of suspensions as the spraying consumables for thermal spraying is, for the first time, making it possible to apply sufficiently thin, metallic coatings made of nickel-chromium alloys (<30 µm) in order to be able to use them effectively as electric panel heaters. The area heating capacities of 25W/cm² feasible with them and heating rates of 15 K/s even surpass the performances of many ceramic heating elements and, in a flexible way, the heating coatings can be applied directly to the components to be heated. High velocity oxy-fuel suspension flame spraying (HVSFS) is used to manufacture these thin metallic coatings for panel heaters. Because of the fine powders in the micron and sub-micron ranges, the coating thicknesses can be adjusted better, compared to conventional thermal spraying techniques, even in the thickness range below 10 µm. This allows to adapt the needs of customers very well, regarding characteristics of the panel heaters like electric resistance, used voltages and current range and heating rates.
