In this paper a wide array of different coating microstructures have been achieved for YSZ and other ceramic material feedstock compositions. For example, YSZ coatings exhibiting microstructures such as dense, porous, segmented and columnar are produced with a cascaded SinplexPro torch. The influences of thermal spray process parameters on in-flight particle states, coating microstructures and stresses will be compared. Furthermore, selected coating properties, efficiencies and performance criteria will be evaluated.
