Three dimensional reconstruction of plasma sprayed Ni-20Cr on alumina

 Abstract:
A Ni powder feedstock, mechanically clad with Cr, was thermally sprayed onto alumina by plasma arc deposition at 1600°C. The substrate temperatures were held at either 25°C or 300°C. The resultant splats, with typical dimensions ~100 ¼m diameter and ~500 nm thickness, were analysed for features such as true porosity, splat classification and Cr distribution. Using a slice-and-view sectioning technique in a dual-beam focussed ion beam  scanning electron microscope (FIB-SEM), a representative splat exhibiting both discrete Ni and Cr regions, identified by energy dispersive spectroscopy (EDS) analysis was physically deconstructed, then virtually reconstructed using specialized Aviso software to analyse individual layers within the splat. Although the powder feedstock featured discrete Ni particulates clad with clusters of Cr to form a porous coating, the solidified splat features distinct segregation of Ni and Cr layers. A model was formulated upon this analysis, showing that the distribution of the Cr cladding on the Ni particulate heavily influences the amount and location of Cr around the solidified Ni splat.
